How We Solved It
What Cotton Drill Actually Is
A 2-over-1 twill construction — weft over two warp threads, then under one. 35-40% denser than plain weave. The trade-off is a 2-3 hour air-dry time, but the structure gain is worth it for daily outdoor use.

What We Found
Fabric solves crown, brim insert solves brim - these are two independent problems requiring two separate solutions. 7cm brim is the UV/vision optimum, since under 6cm exposes the face and over 8cm restricts upward vision. Six-panel construction distributes tension better than fewer panels, which create more wrinkles and creases. Indian sun accelerates degradation 2-3x compared to temperate regions, given UV index of 6-9 versus 3-5 - the same UV exposure gap that makes arm sleeves worth wearing for the arms during the same outdoor sessions a cap protects the face for. Under 90g is imperceptible - at 85g the cap was unnoticeable through 90+ minute sessions. And slider buckles outlast velcro, which loses grip within 3-4 months of sweat exposure.
